Hybrids Keep Automotive Fuel Tank Revenue Growing Even as Battery-Electric Sales Rise

Sales of automotive fuel tanks reached USD 19.40 Billion worldwide in 2025 and are expected to total USD 19.76 Billion in 2026 and USD 23.30 Billion by 2035, a 1.85% CAGR. Growth is modest but positive because hybrids, which still need a tank, now outsell battery-electric cars in most regions and carry costlier pressurized designs.

Radial Insights defines the automotive fuel tanks market as complete gasoline and diesel fuel tank systems supplied to vehicle makers and the replacement trade: the tank shell in plastic, steel or aluminum, integrated vapor and venting components, fill heads mounted on the tank, and pressure-resistant tanks for hybrid and plug-in hybrid vehicles. Fuel pumps sold separately, fuel lines, filler doors, AdBlue tanks, CNG and LPG cylinders and hydrogen pressure vessels are excluded.

The market is consolidated. OPmobility, TI Automotive and Kautex supply most of the world's plastic tanks outside Japan and China, while Yapp leads in China and Japanese and Korean suppliers such as FTS, Sakamoto Industry, Futaba Industrial and Donghee build steel and plastic tanks for their domestic automakers.

Plug-in Hybrid and Range Extender vehicles are the fastest-growing powertrain segment at an 8.60% CAGR, and Pressurized Hybrid Tanks grow at 7.85% by tank type. Asia Pacific (APAC) holds a 48.60% share and is the fastest-growing region at a 2.60% CAGR, driven by China's 34.53 million and India's 6.49 million vehicles built in 2025.

The outlook rests on policy. In December 2025, the European Commission proposed cutting the 2035 CO2 reduction target for new cars from 100% to 90%, which keeps plug-in hybrids and range extenders in European showrooms after 2035. In the US, slower electric vehicle adoption also extends the life of tank programs.

Pressurized Hybrid Tanks and Plastic Shells Drive Nearly All Value Growth in Fuel Tanks

Unit demand for automotive fuel tanks is close to flat, so growth comes from mix. A tank for a plug-in hybrid costs considerably more than a conventional tank because it must hold pressure while the engine is off, and plastic multilayer tanks take share from steel because they can be molded into tighter spaces around batteries. The table shows Radial Insights' CAGR estimates for 2025-2035.

Plastic Tanks Lead and Pull Further Ahead of Steel

Plastic (HDPE) tanks hold the largest revenue share and grow at 2.45%. Multilayer blow-molded tanks with an EVOH barrier meet evaporative emissions rules, weigh less than steel and can take irregular shapes around battery packs and rear axles. Steel grows at only 0.30% because its main users, Japanese hybrid programs and some North American trucks, are slowly switching to reinforced plastic designs. Aluminum grows at 1.60%, supported by heavy trucks, where saddle tanks of several hundred liters are made from aluminum for weight.

Pressurized Hybrid Tanks Grow at Several Times the Market Rate

Non-Pressurized Tanks still account for the majority of revenue but grow at only 0.95%, in line with conventional vehicle output. Pressurized Hybrid Tanks grow at 7.85%. In a plug-in hybrid, the engine may stay off for days, so the canister cannot be purged and the tank must stay sealed. TI Automotive described in January 2025 how its engineers add stiffening structures and vapor-handling valves so plastic tanks withstand this internal pressure and the higher temperatures found in hybrid packaging.

Smaller Tanks Grow Fastest as Hybrids Shrink Fuel Capacity

Below 45 Liters is the fastest capacity band at 2.10%, because many plug-in hybrids and range extenders use 35 to 45 liter tanks to make room for batteries. The 45 to 70 Liters band, typical of compact and midsize cars and SUVs, grows at 1.80%. Above 70 Liters grows at 1.55%, carried by pickups, large SUVs and heavy trucks whose fuel capacity is set by range needs.

Hybrid Powertrains Carry the Market While Conventional Engines Plateau

Conventional ICE vehicles still use most tanks, but this segment grows at only 0.35% as battery-electric cars take share in China and Europe. Full and Mild Hybrid vehicles grow at 5.20%; in the EU they already took 34.5% of new car registrations in 2025. Plug-in Hybrid and Range Extender vehicles grow fastest at 8.60%, with Chinese brands such as BYD, Li Auto and Leapmotor and European groups such as BMW and Mercedes-Benz expanding these lineups.

Passenger Cars Set the Pace and Trucks Trail

Passenger Cars grow at 2.00% because nearly all hybrid growth happens there. Light Commercial Vehicles grow at 1.70%, with diesel vans losing ground to electric vans in European cities. Heavy Commercial Vehicles grow at 0.90%: diesel will power most long-haul trucks through 2035, but truck volumes in Europe and North America are flat.

Market Dynamics

Market Trends

Suppliers Consolidate and Restructure Around Combustion Assets

ABC Technologies completed its acquisition of TI Fluid Systems in April 2025 for about GBP 1 billion, creating TI Automotive with about USD 5.4 billion of annual revenue, 34,600 employees and operations in 26 countries. In April 2026, Textron announced its intent to separate its Industrial segment, which includes Kautex, through a sale or a spin-off within 12 to 18 months, with the segment expected to generate more than USD 3 billion of revenue in 2026. Fuel tank makers are being repositioned as standalone combustion and hybrid specialists.

Hybrid Demand Strengthens at Tier 1 Suppliers

OPmobility reported in February 2026 that its Powertrain business, which includes the C-Power fuel tank unit, had 2025 economic revenue of EUR 2.61 billion, up 1.4% like for like, with operating margin rising to EUR 144 million, or 5.5% of revenue. The company said demand for hybrid powertrains strengthened during the year and that C-Power continued to consolidate its lead in fuel tank production, while its hydrogen ramp-up was slower than expected.

Bio-Based and Recycled Resins Enter Tank Production

In August 2026, Kautex said it will begin producing bio-based plastic fuel tanks in 2026 at certified sites in the US and Canada, and that its Green+ product line has reached commercial readiness. Automakers are setting Scope 3 targets for purchased parts, and a fuel tank, at 6 to 10 kilograms of HDPE, is one of the larger plastic parts on a vehicle. Bio-attributed HDPE from resin producers such as LyondellBasell allows tank makers to cut embedded emissions without requalifying the tank design.

Policy Shifts Extend the Life of Tank Programs

On December 17, 2025, the European Commission presented an Automotive Package proposing that the 2035 CO2 target for new cars be cut from a 100% to a 90% reduction, with plug-in hybrids and range extenders allowed after 2035 if offset by low-carbon steel or e-fuels. In the US, plug-in vehicle sales are forecast to fall 29% in 2026 after federal tax credits ended. Both changes lengthen the period over which automakers will source fuel tanks for new platforms.

Restraints and Challenges

Battery-Electric Growth Erodes Long-Term Volume

Global electric car sales reached about 20.7 million in 2025, with battery-electric sales up 26% against 6% for plug-in hybrids. China produced 16.63 million new energy vehicles in 2025, up 29%, according to OICA. Every battery-electric car removes one fuel tank from demand, and in China, the world's largest vehicle market, battery-electric models already take a large share of new sales.

Evaporative Emissions Rules Raise Engineering Cost

Fuel tanks must meet strict evaporative limits such as US Tier 3, California LEV IV and the EU Euro 6 and Euro 7 evaporation tests. Pressurized hybrid tanks add structural reinforcement, isolation valves and pressure sensors. These features raise unit value but also raise development cost per program, which is harder to recover when hybrid platforms have shorter lives and lower volumes than past combustion platforms.

Falling Combustion Volumes Leave Stranded Capacity

Blow-molding lines for plastic tanks are dedicated assets. Europe built 17.2 million vehicles in 2025, down 0.8%, and the Americas built 18.74 million, down 2.1%. Plants sized for past combustion volumes in these regions now run below capacity, which pressures margins and explains why owners such as Textron are reviewing their fuel system businesses.

Resin Price Swings Squeeze Margins

HDPE and EVOH barrier resin make up a large part of plastic tank cost. Resin prices follow ethylene and energy prices, and contracts with automakers often adjust with a lag of one or more quarters. Suppliers absorbed resin and energy inflation in 2022 and 2023 and remain cautious about fixed-price long-term contracts, especially for European plants exposed to high natural gas costs.

Growth Drivers

Hybrid Sales Growth in Europe, Japan and North America

Hybrids have become the default powertrain for many buyers who are not ready for a battery-electric car. ACEA data released in January 2026 show that hybrid-electric cars took 34.5% of EU new car registrations in 2025 and plug-in hybrids 9.4%, against 26.6% for petrol and 8.9% for diesel. Toyota, Hyundai, Ford, Renault and Stellantis are adding full and mild hybrid versions across their ranges. Each hybrid needs a tank, and full and plug-in hybrids need a sealed, pressure-resistant one that costs more than a standard tank. OPmobility, the largest supplier outside Asia, said hybrid demand strengthened in 2025. Radial Insights estimates the hybrid mix shift adds about +1.2% of annual growth to the automotive fuel tanks market through 2035, the single largest contribution to the 1.85% CAGR.

Plug-in Hybrids and Range Extenders in China

China produced 34.53 million vehicles in 2025, according to OICA, and 16.63 million of them were new energy vehicles. A large and growing share of these are plug-in hybrids and extended-range electric vehicles from BYD, Li Auto, Leapmotor, Changan and Geely, all of which carry a fuel tank, typically 35 to 60 liters and often pressurized. Yapp Automotive Systems and the Chinese plants of OPmobility and TI Automotive supply most of these programs. Range extenders are also moving to Europe, with several Chinese brands launching extended-range models there. Chinese plug-in and range-extender demand lifts the market by about 0.8 percentage points a year in our model and is the main reason APAC grows fastest.

Vehicle Output Growth in India and Emerging Markets

India built 6.49 million vehicles in 2025 and is one of the few large markets where combustion and CNG-gasoline dual-fuel cars still dominate. Maruti Suzuki, Tata Motors, Mahindra and Hyundai are expanding capacity, and almost every new vehicle they build carries a fuel tank. Southeast Asia, the Middle East and Africa show similar patterns, with small petrol cars and pickups forming most of the fleet. Global production rose 3.9% to 96.4 million units in 2025. Tanks for these vehicles are mostly non-pressurized plastic designs in the 35 to 55 liter range, and local content rules in India encourage automakers to source them from domestic plants run by global suppliers and their joint venture partners. Fuel quality and ethanol blending, which India raised to 20% in 2025, also require compatible barrier materials. Emerging-market volume adds roughly +0.4% to yearly market growth, offsetting part of the decline in conventional tanks for China and Europe.

Opportunities

Lightweight Pressurized Plastic Tanks for Hybrid Platforms

Many hybrid programs still use steel pressurized tanks because they handle pressure easily. Plastic pressurized tanks weigh less and can be shaped around battery packs, so suppliers that can certify them for 10 to 15 years of pressure cycling can win steel-to-plastic conversions. TI Automotive's stiffening technology and OPmobility's hybrid tank designs target this switch.

Low-Carbon Materials and Recycled Content

Kautex's bio-based tanks and the EU End-of-Life Vehicles Regulation's push for recycled plastic content open a premium for tanks with certified renewable or recycled resin. Suppliers with mass-balance certified plants in North America and Europe can supply automakers seeking lower embedded carbon without redesigning the tank.

Asia Pacific Holds Nearly Half of Fuel Tank Revenue and Leads Growth Through 2035

Asia Pacific (APAC)

Asia Pacific (APAC) held a 48.60% share of the automotive fuel tanks market in 2025. APAC revenue was USD 9.43 Billion in 2025 and is forecast to reach USD 12.19 Billion by 2035, a 2.60% CAGR, the fastest of any region. China built 34.53 million vehicles in 2025, including a fast-growing base of plug-in hybrids and range extenders, and India built 6.49 million. Yapp, FTS, Sakamoto, Futaba and Donghee are all based in this region.

North America

North America accounted for 21.30% of global fuel tank revenue in 2025. North American revenue of USD 4.13 Billion in 2025 is projected to reach USD 4.59 Billion by 2035 at a 1.05% CAGR. Pickups and large SUVs with tanks above 70 liters dominate the US fleet, and plug-in vehicle sales are forecast to fall 29% in 2026 after federal credits ended. Kautex will start making bio-based tanks at US and Canadian sites in 2026.

Europe

Europe represented 19.80% of the market in 2025. European fuel tank revenue grows from USD 3.84 Billion in 2025 to USD 4.12 Billion by 2035, a 0.70% CAGR, the slowest of any region. Hybrids took 34.5% and plug-in hybrids 9.4% of EU registrations in 2025, while European vehicle production fell 0.8% to 17.2 million. The December 2025 proposal to set a 90% CO2 target for 2035 keeps hybrid tank demand alive in Europe after 2035.

Latin America

Latin America held a 6.10% share in 2025. Latin American revenue grows from USD 1.18 Billion in 2025 to USD 1.46 Billion by 2035 at a 2.10% CAGR. Brazil's flex-fuel fleet runs on ethanol and gasoline blends, which require tank materials and barriers suited to ethanol, and Mexico builds pickups and SUVs mainly for export to the US. Battery-electric adoption in Latin America remains low.

Middle East

The Middle East accounted for 2.40% of fuel tank revenue in 2025. Middle East revenue of USD 0.47 Billion in 2025 rises to USD 0.58 Billion by 2035, a 2.20% CAGR. Low fuel prices in Saudi Arabia, the UAE and Kuwait favor large SUVs and pickups with big tanks, and new assembly projects in Saudi Arabia add local OEM demand. High ambient temperatures in the Middle East also raise requirements for vapor control.

Africa

Africa held a 1.80% share in 2025. African fuel tank revenue grows from USD 0.35 Billion in 2025 to USD 0.44 Billion by 2035 at a 2.45% CAGR. South Africa and Morocco host most of Africa's vehicle assembly, with Toyota and Ford building pickups in South Africa and Renault and Stellantis building cars in Morocco. Almost all new vehicles sold in Africa use petrol or diesel.

Three Western Suppliers and a Handful of Asian Specialists Build Most Fuel Tanks

The automotive fuel tanks market is concentrated because blow-molding lines, permeation testing and crash validation require heavy investment, and automakers award tank programs for the life of a platform. Competition focuses on hybrid pressure capability, weight, local plants near assembly lines and, increasingly, low-carbon materials.

Global Plastic Tank Leaders

OPmobility, formerly Plastic Omnium, is the largest plastic fuel tank maker. Its C-Power unit sits within a Powertrain business that earned EUR 2.61 billion of economic revenue in 2025, and the company supplies European, American and Chinese automakers. TI Automotive, created when ABC Technologies bought TI Fluid Systems in April 2025, combines fuel tank systems with fluid lines and is known for its hybrid tank stiffening technology. Kautex, part of Textron's Industrial segment, is known for blow-molded plastic tanks and battery enclosures and is preparing for separation from Textron.

Chinese Suppliers

Yapp Automotive Systems is China's leading domestic plastic tank maker and supplies Chinese automakers and joint ventures, including many plug-in hybrid programs. Chinese automakers increasingly source tanks locally to cut cost, which has helped Yapp grow alongside BYD and other new energy vehicle makers.

Japanese and Korean Specialists

FTS Co., Ltd. supplies plastic tanks mainly to Toyota and other Japanese automakers. Yachiyo Industry, now part of Samvardhana Motherson, makes plastic tanks for Honda programs. Sakamoto Industry and Futaba Industrial produce steel and plastic tanks for Japanese automakers, and Donghee Industrial supplies Hyundai and Kia. These suppliers follow their customers into North America, India and Southeast Asia.

Material and Component Partners

LyondellBasell supplies HDPE grades for tank shells, and Kuraray's EVAL resin is a common EVOH barrier layer that keeps hydrocarbon permeation within evaporative limits. Eaton supplies fuel tank isolation valves and vapor management valves used in sealed hybrid systems. Partnerships with these firms shape which tank makers can deliver pressurized hybrid designs at low weight.
