Electric Platforms Turn Thermal Management Into a Battery and Range System

At USD 52.40 Billion in 2025, the global Automotive Thermal Management System market grows to USD 56.12 Billion in 2026 and USD 104.05 Billion by 2035, a 7.10% CAGR in Radial Insights' estimate.

Thermal management once meant a radiator, a water pump and an air conditioning loop. In a battery electric vehicle it now covers the battery pack, the inverter and e-motor, the cabin and the charging process, linked by electric compressors, multi-way valves, chillers and software. MAHLE says a thermal management module with an integrated heat pump can add about 20% more range to an electric car, which explains why automakers treat the system as a range lever rather than a comfort feature. The International Energy Agency counted more than 20 million electric cars sold in 2025, and each carries two to three times the thermal content value of a comparable combustion car.

Our scope covers original equipment thermal systems and components for passenger cars and commercial vehicles: battery cooling and heating, cabin HVAC and heat pumps, engine and transmission cooling, power electronics and e-motor cooling, plus the compressors, heat exchangers, pumps, valves, heaters, sensors and controllers inside them. We exclude refrigerant gas sales, aftermarket repair parts, seat climate products and off-highway machinery.

Power electronics and e-motor cooling is the fastest-growing segment at a 13.80% CAGR. Asia Pacific (APAC) is the fastest-growing region at a 7.78% CAGR and holds 46.80% of 2025 revenue, while combustion engine cooling barely grows at 1.90%.

The supplier base is consolidating. In January 2025, Hankook & Company, parent of Hankook Tire, completed its purchase of a 54.8% stake in Hanon Systems, the world's second-largest vehicle thermal management company, linking a top tire maker with a top thermal supplier for the first time.

Battery and E-Motor Loops Outgrow Engine Cooling by System

Cabin HVAC and heat pump systems still account for the largest pool of revenue, growing at 7.40% a year as heat pumps replace resistive heaters. Battery thermal management grows at 12.60% because fast charging at 150 kW or more creates heat that must be removed within minutes. Power electronics and e-motor cooling grows fastest at 13.80% as silicon carbide inverters and oil-cooled motors spread. Powertrain and engine cooling grows at just 1.90% because combustion volumes plateau.

Electric Compressors and Controllers Lead Component Growth

Electric compressors grow at 11.20%, the fastest component, because every battery electric car needs one and many hybrids now use them too. Sensors and controllers grow at 10.30% as thermal software decides when to heat the pack or harvest motor waste heat. Pumps and valves grow at 9.10%, driven by multi-port valves such as Valeo's 5-way refrigerant valve. Heat exchangers and radiators grow at 5.30% and PTC heaters at 6.40%.

Battery Electric Vehicles Carry the Highest Growth by Propulsion

Combustion vehicles still form a big installed base, but their thermal spend grows at only 0.60%. Hybrids and plug-in hybrids grow at 8.90%, supported by Hanon Systems' hybrid-heavy order book. Battery electric vehicles grow at 13.20%, and fuel cell vehicles at 12.80% from a small base, since fuel cell stacks need tight temperature control.

Heavy Commercial Vehicles Grow Fastest by Vehicle Type

Passenger cars represent most revenue and grow at 7.00%. Light commercial vehicles grow at 7.30% as electric vans spread. Medium and heavy commercial vehicles grow at 8.10% because electric trucks need large battery chillers and cabin heat pumps for long shifts.

Market Dynamics

Market Trends

Integrated Thermal Modules Replace Loose Parts

Automakers now buy one integrated module that combines pumps, valves, chillers and sensors, rather than dozens of separate parts. MAHLE, Valeo, Hanon Systems and Sanhua Intelligent Controls all sell such modules. Fewer hoses mean less refrigerant, lower assembly time and better efficiency. Suppliers told us module programs now account for most new EV thermal sourcing in China, and Western automakers are following on platforms launching from 2027.

Multi-Way Valves and Natural Refrigerants

In November 2025, Valeo announced that it was named a CES Innovation Awards 2026 honoree for a compact 5-way refrigerant valve that replaces three solenoid valves and one check valve, switches modes in under five seconds and works from -40 C to +105 C. The valve handles both R-1234yf and propane-based R-290, and Valeo scheduled series production for September 2026. Interest in R-290 and CO2 heat pumps is rising as European rules on fluorinated chemicals tighten.

Tire and Thermal Groups Combine

Hankook & Company completed its majority purchase of Hanon Systems in January 2025 and named Lee Soo-il, a long-time Hankook Tire executive, as CEO. The group plans shared sales networks and supply chain management across tires, thermal management and batteries. In February 2026 Hanon reported 2025 revenue of KRW 10.88 trillion, up from KRW 9.99 trillion.

Chinese Suppliers Scale Overseas

Chinese firms are expanding fast. Sanhua Intelligent Controls reported automotive component revenue of RMB 12.43 billion for 2025, up 9.1%, within group revenue of RMB 31.01 billion. Yinlun and Tuopu also supply thermal parts to Chinese and Western EV makers, adding price pressure on established suppliers.

Restraints and Challenges

Slower EV Adoption in Some Markets Delays Programs

Global EV sales fell 8% in the first quarter of 2026, according to the IEA Global EV Outlook 2026, after policy changes in China and the United States. MAHLE said in April 2026 that its electrification order intake fell short of expectations. Delayed EV programs leave suppliers with capacity built for higher volumes.

Thin Supplier Margins

Thermal suppliers earn low margins. Hanon Systems reported 2025 operating profit of KRW 271.8 billion on KRW 10.88 trillion revenue, an operating margin near 2.5%, and MAHLE's reported EBIT margin was 2.0%. Low margins limit the cash available for new heat pump and module development.

Refrigerant Rules Remain Uncertain

Proposed European limits on PFAS chemicals could affect R-1234yf, the most common car refrigerant. Suppliers must design systems that can switch to R-290 or CO2, which need different pressures and safety measures, and this raises engineering costs before volumes justify them.

Price Competition From China

Chinese suppliers quote heat pump modules and electric compressors well below European and Japanese prices. Western suppliers must cut cost while still funding software and refrigerant transitions, and some are moving production to Mexico, Eastern Europe and India to stay competitive.

Growth Drivers

EV Volumes Multiply Thermal Content per Vehicle

The IEA reported more than 20 million electric car sales in 2025, up 20%, and projected about 23 million in 2026, close to 30% of all new cars. A battery electric car needs an electric compressor, battery chiller, coolant valves and often a heat pump, so its thermal content value runs two to three times that of a combustion car. China sold about 13 million EVs in 2025, roughly 55% of its new cars, and Southeast Asia more than doubled its EV sales. Hanon Systems said electrified vehicles were 28% of its 2025 revenue. Plug-in hybrids add further demand because they carry both an engine cooling loop and a battery loop. We estimate the EV mix shift contributes roughly +4.3% to the market's annual growth, the largest single source of the 7.10% CAGR.

Heat Pumps Become the Default Cabin Heater

Electric heaters drain the battery in cold weather, so automakers are switching to heat pumps. MAHLE says a thermal module with an integrated heat pump adds about 20% more range. Valeo's 5-way valve, scheduled for series production in September 2026, is designed for next-generation heat pump systems. Buyers in Europe and China told us heat pumps are now standard on most new mid-size EV platforms, and adoption is spreading to compact cars and vans. A heat pump system with its valves, sensors and refrigerant lines sells for several hundred dollars more than a PTC heater. We put the heat pump effect at about +1.2% of yearly market growth through 2035.

Fast Charging and High-Power Electronics Need More Cooling

Charging at 150 kW to 350 kW and more powerful silicon carbide inverters push heat loads up. Automakers such as Hyundai, Porsche and BYD market 800V platforms with ultra-fast charging, which needs pre-conditioning of the battery and strong chillers. Oil-cooled e-motors and direct-cooled inverters add new loops. Commercial trucks, whose electric sales more than doubled in 2025 per the IEA, need even larger chillers. A battery that charges from 10% to 80% in under 20 minutes can shed tens of kilowatts of heat, so chiller capacity on 800V platforms is often double that of earlier 400V designs. This driver adds an estimated 1.0 percentage point to the annual growth rate.

Opportunities

Software-Controlled Thermal Strategies

Automakers want software that predicts thermal needs from navigation and weather data, preheating the battery before a fast charge. Suppliers with strong controllers and algorithms, such as Bosch and Denso, can sell software alongside hardware.

Tire, Thermal and Battery Bundles

Hankook & Company's ownership of Hanon Systems opens cross-selling of tires, thermal modules and battery products to the same automaker buyers. Other groups may copy the model as automakers seek fewer, larger suppliers.
